At the pictures I have seen the cell will hit the plastic first? the nickel isn’t over the edge of the cell, right?

Just took off first layer of tape. Looks like they put foam between lateral series.

As much as I don’t like crossing balance leads, it is almost impossible for a fire to start due to them.
The reason is that the moment you have a short they will simply evaporate unless you have made the mistake of using thick wires.

Putting foam between lateral series is good imo, the more padding the better. It is not conductive. It simply dampens. Having the balance leads cross over nickel, hm well maybe not as good but it really is not as bad as people are making it seem. There are much worse packs than this and a few small fixes would make it fine. If I had this on my board I would be mostly fine with it. The board doesn’t flex THAT much anyway

Also this. I don’t know what kind of crazy riding you do but since the balance wires were taped down I don’t think it would be any issue. They did look a mess for sure but breaking on each other? Not unless it is strapped straight to hardwood.

The one set of welds was just for holding the nickel in place. I’m going for 3 sets of welds per cell.

Now with copper reinforced series paths.
the four copper wire pieces are equivalent to an 10 AWG wire

Nothing 3D printed, just of the shelf cell holders.
But I’m sure 3D printed cell holders would be possible and work just as well.

I have a challenge of making a 12S10P pack in the smallest package possible and have been considering 3d printing something similar… anyways pack looks fantastic - I hope you are proud

Are 2 layers of nickel enough for dual 6374 10s4p setup.
I’m working with roughly 20Amp continuous, 40 extended burst (30s) up hills

For parallel connections I think 2 layer is good enough. The high current will be in your series connections. So as long as they are able to handle the current I see no problem.
